I'm with BIll on powder coating.  I've been doing it about 25 years too, and with some experience you can get outstanding results on cast iron fans.  I still get a few tiny outgassing bubbles from time-to-time, but I've also learned to fill and blend them so you don't see them.  Bill is correct, it will look identical to original japan, and is a lot easier to work with (I'm pretty sure.  I've never japaned anything personally).

Thanks for the compliment. It's currently raining, but no worries. Keeps our little island green.
